Metallization is one of the most critical and cost-intensive steps in crystalline silicon (c-Si) solar cell manufacturing. It directly impacts cell efficiency, series resistance, reliability, and long-term field performance. Traditionally, silver (Ag)-based screen-printed contacts have dominated the photovoltaic (PV) industry due to their excellent electrical conductivity, stability, and compatibility with high-throughput manufacturing.
However, with the rapid scale-up of global PV installations and continuous pressure to reduce cost, metallization has emerged as a key cost-reduction lever. Silver paste alone contributes major cost, making it a prime target for optimization. This has driven two parallel but interconnected trends across the industry:

Ag thrifting – systematic reduction of silver consumption per cell without compromising performance or reliability.
Cu metallization – partial or full replacement of silver with copper to fundamentally lower material cost and improve supply sustainability.

Over the past decade, the industry has achieved substantial reductions in silver consumption per cell, a trend commonly referred to as silver thrifting. The reduction has been driven not by a single breakthrough, but by a combination of incremental process and design improvements. Fine-line screen printing has enabled much narrower front-side fingers, significantly lowering silver usage while simultaneously reducing optical shading losses. Improvements in screen technology, paste rheology, and printing control have allowed finger widths to shrink without unacceptable increases in series resistance.

Another major contributor to silver thrifting has been the transition from conventional busbar designs to multi-busbar. By increasing the number of current collection points, the effective current path length in the fingers is reduced, allowing thinner fingers with lower silver content. In parallel, paste suppliers have developed low-silver and high-aspect-ratio pastes that deliver acceptable contact resistivity and adhesion even at reduced metal loadings.

Despite these advances, silver thrifting alone cannot eliminate dependence on silver. Excessive reduction in finger cross-section leads to higher resistive losses, increased sensitivity to process variation, and potential long-term reliability concerns. Moreover, global silver supply and price volatility remain structural risks for the solar industry. These limitations have intensified interest in copper metallization as a more abundant and cost-effective alternative.

Copper offers electrical conductivity comparable to silver at a fraction of the cost, making it highly attractive from both economic and sustainability perspectives. However, copper introduces significant technical challenges that have so far limited its widespread adoption. Copper diffuses rapidly into silicon and can create deep-level defects that severely degrade carrier lifetime and cell performance. It also oxidizes readily and exhibits poor adhesion to dielectric passivation layers. As a result, copper metallization requires carefully engineered barrier layers and more complex process integration than traditional silver screen printing.

A screen-printed copper pastes or hybrid silver–copper systems, are also under development. Printable copper pastes aim to leverage existing production infrastructure, but challenges related to oxidation, sintering behavior, and long-term stability remain unresolved. Hybrid approaches, where a very small amount of silver is used as a seed or capping layer with copper as the bulk conductor, are emerging as a transitional solution that balances cost reduction with manageable technical risk.

The relevance of silver thrifting and copper metallization varies with cell architecture. In PERC and TOPCon cells, silver thrifting combined with multi-busbar designs remains the dominant industrial approach, while copper plating is being evaluated at pilot and early production scale. For heterojunction cells, where low-temperature processing leads to relatively high silver consumption, copper metallization offers particularly strong cost-reduction potential and is viewed as a key enabler for long-term competitiveness. Looking further ahead, tandem and next-generation solar cells are expected to rely increasingly on fine-line copper metallization to meet stringent efficiency and optical requirements.

Reliability remains a central consideration for both silver-thrifted and copper-based metallization schemes. Solar cells must withstand decades of thermal cycling, humidity, mechanical stress, and electrical bias in the field. While silver-based systems have a long track record of reliability, copper-based metallization requires robust barrier layers and careful materials engineering to prevent diffusion and corrosion over a 25–30 year lifetime. Extensive qualification data will therefore be critical before copper metallization can be adopted at full industrial scale.

In a nutshell, silver thrifting has delivered remarkable cost reductions and will continue to evolve through finer lines, improved pastes, and optimized designs. However, it is approaching fundamental limits beyond which further reductions compromise performance and reliability. Copper metallization represents the next major step in metallization evolution, offering transformative cost and sustainability benefits. The most likely path forward is a gradual transition, beginning with aggressive silver thrifting, followed by hybrid silver–copper solutions, and eventually leading to large-scale copper metallization as processes mature and reliability confidence grows. In a terawatt-scale solar industry, innovations in metallization will remain a critical determinant of technological leadership and economic viability.
